Water-Tank and Pump Monitoring for Industrial Facilities

Combine level, pump feedback and flow information into a useful facility-monitoring system.

Author: Baztech Engineering2 min read

Tank level and pump command are different measurements. A useful monitoring system shows whether water is available, whether equipment is operating and whether the expected transfer is occurring.

Define the operating questions

List low-level, overflow, pump failure and unusual consumption scenarios relevant to the facility. Identify existing level switches, controllers and flow meters. Keep monitoring scope separate from automatic pump control. Where local protections already exist, the dashboard should not replace them without a separate approved control design.

Choose a suitable level measurement

Review tank geometry, liquid properties, foam, condensation and access. Different sensing methods have different limits. Convert level to volume using the actual tank shape rather than assuming every vessel is a rectangular box. Record blind zones, calibration points and how sensor faults are represented.

Confirm pumping with independent feedback

A run command does not prove the pump moved water. Combine suitable running feedback with flow, pressure or level change as the application requires. Account for valve position and expected demand. Define persistence to avoid false alarms during normal startup, while keeping the required protective response within local controls.

Commission abnormal-state handling

Test simulated low/high levels, disconnected sensors, lost communications and power recovery. Verify which person receives each alert and how acknowledgement is recorded. Trend usage against operating schedules before calling a change a leak. Document inspection access, sensor cleaning and a replacement procedure for the facility team.

FAQ

Can level change alone prove a pipe leak?

No. Consumption, inflow and operating schedules also affect level; use supporting evidence and inspection.
